I thought a follow-up might help some others with a similar strange fan controller behavior where it works fine most of the time but occasionally overheats particularly after running for several hours. I'd previously had a switch installed to serve the same function as pulling the fan controller fuse which allowed me to serve as fan controller while driving, if needed. I finally (10/2012) had the fan controller replaced and can report that the problem is completely fixed! I've been over quite a few high mountain passes and through high temperatures and can report that all is well, I never once needed to use the installed switch to override the fan controller...
The fan controller which was replaced had been installed in 2005....
