1997 CC with Cummings 6CTA turbo-Charged 8.3-Liter 325hp

We are getting more smoke than usual.  Leaving residue on the back of the coach.  Not smoking on the highway much, mostly taking off or getting on to the freeway.  Any ideas on what could be the problem.

Charge Air Cooler...(CAC). Start up cold.  Test will not work hot.  Spray soapy water on all outside seams.  If it bubbles like the Lawrence Welk bubble machine your  CAC needs to be replaced.  This would be one of the easiest things to check yourself.

When they tested mine for leaks one tech held the throttle at high RPM while the other tech sprayed the cooler with a soapy solution. It had small leaks at the top right. He said that is where they always leak first because it is right by the intake where the hot air enters. He said it would not need replacing yet but would eventually.

If a charge air cooler  (CAC) leaks it should be repaired or replaced. The whole purpose is boost  aka power.  Think about this...  what help is a leaking CAC going up a hill ? How fuel efficient  is your air fuel mixture when your leaking air ? I had a small leak in a tire once....oh never mind

Black smoke is usually associated with unburned fuel. It normal when under throttle and waiting for turbo to catch up. Some things to check are the cac. It looks like a radiator in front of the cooling radiator. Also check air filter. The soap test is easy. Any leaks will affect performance. Also check hoses to the cac as they get loose or can blow off. If seen them blown off or cut more then leaking at the cac. Look around and post your findings.

I just replaced the CAC on my 1998 Intrigue with the same Cummins engine.  I was not experiencing any overt symptoms other than maybe more soot than expected from the exhaust, but I am a relatively new owner to this coach and didn't know what was "normal" for it.  I had a radiator that needed to be replaced, so while it was at the Cummins NPower shop I had them pressure test the CAC since it comes out with the radiator anyway.  It was leaving badly (air, not coolant) so I had them replace it while they had the radiator out.  Kevin Waite arranged a new CAC for me at a better price than anywhere else the Cummins shop could find.

I just drove it home last night and noticed a pretty good increase in power, and the exhaust wasn't as black when I climbed a hill or otherwise put the hammer down.

It 's beyond comprehension why a service tech would pass a leaking CAC ... knowing give advice that it's OK to leak a little.

This post tells different story so the owner can drive and enjoy his coach.
